In fact you dont need to weld that, just move it forward a little so it intersects with the box. Shouldnt z-fight and UV space lost is neglible.
Could you post a render or a viewport grab without edges visible, so i can judge on smoothing?

Been pretty busy recently so haven't been able to give this much attention but you've still not done quite a bit of what I said on my earlier feed back, mainly on the mounts. I suggest you read it again.
